You could serve up an HTTP 302 that redirects the client to the real zip file once it's created. Since the contents of the 302 message are ignored, you can use your $r->print(" "); $r->flush(); method to keep the client waiting.

tags should generally be avoided. If they must
be used, extreme care should be
taken to ensure that their contents do not
have long lines (<70 chars), in order to prevent
horizontal scrolling (and possible janitor
intervention).
